Why Is a Spray Pump Clogging? Causes and Practical Solutions

Pump clogging can appear as a weak spray, partial stream, delayed actuation or complete blockage. The cause is often a combination of formulation and packaging rather than one isolated component.

Dried Product Around the Nozzle

Some formulations leave residue when the volatile portion evaporates.

Over time, this material can build up around a small nozzle opening.

Products used infrequently may be more sensitive to this issue because the liquid has more time to dry between uses.

Suspended Particles

Formulas containing suspended material can require special attention.

A nozzle designed for a very fine mist naturally contains small internal passages. Larger particles or ingredients that settle may interfere with these passages.

This is why the desired spray fineness has to be balanced with formulation characteristics.

Formulation Changes During Storage

A product that sprays well immediately after filling may behave differently after weeks or months.

Viscosity can change, ingredients can separate and residue can form.

Packaging qualification should therefore include storage testing rather than only same-day testing.

Dip Tube or Pump Chamber Issues

A blockage does not always occur at the visible nozzle.

Material can also accumulate in the dip tube or internal pump path.

When troubleshooting, replacing only the actuator may not identify the real source of the problem.

What Can Packaging Buyers Do?

Use the final production formula during compatibility testing.

Test multiple pump samples rather than a single unit.

Evaluate the package after storage and under the conditions expected in the target market.

If clogging is known to be a formulation risk, discuss it with the pump manufacturer early in development.

Packaging selection is easier when potential limitations are identified before mass production rather than after filled goods have already been shipped.
